2NASA Technical Reports Server (NTRS) 19940009650: Containerless Processing Of Undercooled Melts

The investigation focused on the control of microstructural evolution in Mn-Al, Fe-Ni, Ni-V, and Au-Pb-Sb alloys through the high undercooling levels provided by containerless processing, and provided fundamental new information on the control of nucleation. Solidification analysis was conducted by means of thermal analysis, x-ray diffraction, and metallographic characterization on samples processed in a laboratory scale drop tube system. The Mn-Al alloy system offers a useful model system with the capability of phase separation on an individual particle basis, thus permitting a more complete understanding of the operative kinetics and the key containerless processing variables. This system provided the opportunity of analyzing the nucleation rate as a function of processing conditions and allowed for the quantitative assessment of the relevant processing parameters. These factors are essential in the development of a containerless processing model which has a predictive capability. Similarly, Ni-V is a model system that was used to study duplex partitionless solidification, which is a structure possible only in high under cooling solidification processes. Nucleation kinetics for the competing bcc and fcc phases were studied to determine how this structure can develop and the conditions under which it may occur. The Fe-Ni alloy system was studied to identify microstructural transitions with controlled variations in sample size and composition during containerless solidification. This work was forwarded to develop a microstructure map which delineates regimes of structural evolution and provides a unified analysis of experimental observations. The Au-Pb-Sb system was investigated to characterize the thermodynamic properties of the undercooled liquid phase and to characterize the glass transition under a variety of processing conditions. By analyzing key containerless processing parameters in a ground based drop tube study, a carefully designed flight experiment may be planned to utilize the extended duration microgravity conditions of orbiting spacecraft.

Under normal one-g conditions immiscible alloys segregate extensively during solidification due to sedementation of the more dense of the immiscible liquid phases. However, under low-g conditions it should be possible to form a dispersion of the two immiscible liquids and maintain this dispersed structure during solidification. Immiscible (hypermonotectic) gold-rhodium alloys were processed in the Marshall Space Flight Center 105 meter drop tube in order to investigate the influence of low gravity, containerless solidification on their microstructure. Hypermonotectic alloys composed of 65 atomic % rhodium exhibited a tendency for the gold rich liquid to wet the outer surface of the containerless processed samples. This tendency led to extensive segregation in several cases. However, well dispersed microstructures consisting of 2 to 3 micron diameter rhodium-rich spheres in a gold-rich matrix were produced in 23.4 atomic % rhodium alloys. This is one of the best dispersions obtained in research on immiscible alloy-systems to data.

An acoustic levitation furnace system is described that was developed for testing the feasibility of containerless fiber pulling experiments. It is possible to levitate very dense materials such as platinum at room temperature. Levitation at elevated temperatures is much more difficult. Samples of dense heavy metal fluoride glass were levitated at 300 C. It is therefore possible that containerless fiber pulling experiments could be performed. Fiber pulling from the melt at 650 C is not possible at unit gravity but could be possible at reduced gravities. The Acoustic Levitation Furnace is described, including engineering parameters and processing information. It is illustrated that a shaped reflector greatly increases the levitation force aiding the levitation of more dense materials.

Electromagnetic levitation under microgravity provides unique opportunities for the investigation of liquid metals, alloys and semiconductors, both above and below their melting temperatures, with minimized disturbances of the sample under investigation. The opportunity to perform such experiments will soon be available on the ISS with the EML payload which is currently being integrated. With its high-performance diagnostics systems EML allows to measure various physical properties such as heat capacity, enthalpy of fusion, viscosity, surface tension, thermal expansion coefficient, and electrical conductivity. In studies of nucleation and solidification phenomena the nucleation kinetics, phase selection, and solidification velocity can be determined. Advanced measurement capabilities currently being studied include the measurement and control of the residual oxygen content of the process atmosphere and a complementary inductive technique to measure thermophysical properties.

Two separate projects were carried out to study alloys whose solidification structures can be strongly influenced by the presence of a container during melting and solidifications. One project involved containerless solidification of hypermonotectic Au35Rh65 alloys. This alloy exhibits liquid immiscibility over a temperature range. It has been suggested that containerless melting might be one solution to the problem of sedimentation in the dispersions of immiscible liquid phases. However, surface tension driven flows could also lead to accumulation of the minority liquid phase at the external surface of a containerlessly melted alloy. The research underway is a first step in determining the influence of containerless, microgravity processing on immiscible alloys. Nickel-niobium alloys were studied using the drop tube facility. One alloy in this system, a Ni60Nb40 alloy, is a good candidate for the formation of a bulk metallic glass. Amorphous alloys of this composition were produced using thin film and mechanical alloying techniques. However, theory indicates that if heterogeneous nucleation can be avoided, it should be possible to produce an amorphous structure in this system using a moderate cooling rate from the melt. The containerless melting and solidification capabilities of the drop tube faciltiy provide ideal conditions for a study of this type. To date, several Ni60Nb40 samples have been levitated, melted and cooled during 4.6 seconds of free fall in the 100 meter drop tube. Structures obtained are discussed.

All practical solidification processes involve some level of melt undercooling. Usually in bulk liquids crystallization is initiated at a heterogeneous nucleation site at low undercooling. The realization of appreciable levels of liquid undercooling requires some control over the kinetics of crystal nucleation. One level of control is available in containerless processing where the capability to melt and solidify samples without a container removes a major source of impurities and heterogeneous nucleation sites which can be effective in promoting large undercooling and in studying other potential nucleants. The microgravity environment offers a unique opportunity for containerless processing of large liquid samples with negligible melt disturbance and continuous temperature measurement throughout processing. Perhaps the most important potential for microgravity containerless processing lies in the significant structural control to develop distinct microstructures and metastable phases during solidification at high undercooling.

A method for plasma heating of levitated samples to be used in containerless microgravity processing is disclosed. A sample is levitated by electrostatic, electromagnetic, aerodynamic, or acoustic systems, as is appropriate for the physical properties of the particular sample. The sample is heated by a plasma torch at atmospheric pressure. A ground plate is provided to help direct the plasma towards the sample. In addition, Helmholtz coils are provided to produce a magnetic field that can be used to spiral the plasma around the sample. The plasma heating system is oriented such that it does not interfere with the levitation system.

A 3 mm-diameter droplet of aluminum oxide, heated to 2371 deg. C (4,300 deg. F), is suspended in midair by six acoustic transducers. A gas jet (from the nozzle below the drop) helps position the drop for study, and a 500-watt laser melts the sample. Glasses made from aluminum oxide are highly promising for optical transmission and other properties. They are also highly reactive when molten. Flight experiments are planned on drops containing bubbles. The experiments involve stimulating the drop via non-uniform heating and rotation. The resulting trajectories of the bubbles as well as the shapes of the drops and bubble will be videotaped and analyzed later frame-by-frame on the ground. Supporting ground based experiments are planned in the area of surface tension driven motion of bubbles, the behavior of compound drops settling in an immiscible liquid and the shapes and trajectories of large bubbles and drops in a rotating liquid. Theoretical efforts will be directed at thermocapillary migration of drops and bubbles, surfactant effects on such migration, and the behavior of compound drops.

The present project builds on the results of research supported under a previous NASA grant to investigate containerless liquid-phase processing of molten ceramic materials. The research used an aero-acoustic levitator in combination with cw CO2 laser beam heating to achieve containerless melting, superheating, undercooling, and solidification of poorly-conducting solids and liquids. Experiments were performed on aluminum oxide, binary aluminum oxide-silicon dioxide materials, and oxide superconductors.

Typical metal sample that was processed by TEMPUS (Tiegelfreies Elektromagnetisches Prozessieren Unter Schwerelosigkeit), an electromagnetic levitation facility developed by German researchers and flown on the IML-2 and MSL-1 and 1R Spacelab missions. Electromagnetic levitation is used commonly in ground-based experiments to melt and then cool metallic melts below their freezing points without solidification occurring. Sample size is limited in ground-based experiments. Research with TEMPUS aboard Spacelab allowed scientists to study the viscosity, surface tension, and other properties of several metals and alloys while undercooled (i.e., cooled below their normal solidification points). The sample is about 1 cm (2/5 inch) in diameter.

EML is an electromagnetic levitation facility planned for the ISS aiming at processing and investigating liquid metals or semiconductors by using electromagnetic levitation technique under microgravity with reduced electromagnetic fields and convection conditions. Its diagnostics and processing methods allow to measure thermophysical properties in the liquid state over an extended temperature range and to investigate solidification phenomena in undercooled melts. The EML project is a common effort of The European Space Agency (ESA) and the German Space Agency DLR. The Microgravity User Support Centre MUSC at Cologne, Germany, has been assigned the responsibility for EML operations. For the EML experiment preparation an extensive scientific ground support program is established at MUSC, providing scientific and technical services in the preparation, performance and evaluation of the experiments. Its final output is the transcription of the scientific goals and requirements into validated facility control parameters for the experiment execution onboard the ISS.

Levitation or containerless processing represents an important tool in materials research. Levitated specimens are free from contact with a container, which permits studies of deeply undercooled melts, and high-temperature, highly reactive materials. Containerless processing provides data for studies of thermophysical properties, phase equilibria, metastable state formation, microstructure formation, undercooling, and nucleation. Levitation techniques include: acoustic, aero-acoustic, electromagnetic, and electrostatic. In microgravity, levitation can be achieved with greatly reduced positioning forces. Microgravity also reduces the effects of buoyancy and sedimentation in melts. The European Space Agency (ESA) and the German Aerospace Center (DLR) jointly developed an electromagnetic levitator facility (MSL-EML) for containerless materials processing in space. The MSL-EML will be accommodated in the European Columbus Facility on the International Space Station (ISS). The electrostatic levitator (ESL) facility at the Marshall Space Flight Center provides support for the development of containerless processing studies for the ISS. The capabilities of the facility and recent results will be discussed.

Melting and solidification of a beryllium alloy containing 1.5% BeO by weight in the weightless environment of space has produced cast beryllium with a relatively uniform dispersion of BeO throughout. Examination of the cast material shows that it is coarse grained, although the BeO is not heavily agglomerated in the flight specimen. Ground based comparison experiments show extreme agglomeration and segregation of BeO, resulting in large zones which are practically free of the oxide. Several postulated hypotheses for the failure to grain refine the beryllium are formulated. These are: (1) spherodization of the BeO particles during specimen preparation and during the molten phase of the experiment; (2) loss of nucleation potency through aging in the molten phase; and (3) inability of BeO to act as a grain refiner for beryllium. Further investigation with non spherodized particles and shorter dwell times molten may delineate which of these hypotheses are valid. The results of this flight experiment indicate that the weightless environment of space is an important asset in conducting research to find grain refiners for beryllium and other metals for which cast dispersions of grain refining agents cannot be prepared terrestrially due to gravitationally driven settling and agglomeration.

The thirty-two meter drop tube at the Marshall Space Flight Center was used to study the effect of zero gravity containerless processing on the structure and properties of materials. The concept involves the suppression of heterogeneous nucleation of solid in liquid and, therefore, solidification accompanied by large degrees of undercooling. Under these conditions metastable phases can be formed or, at the very least, unique nonequilibrium microstructures (containing equilibrium phases) with unique properties can be produced. The drop tube solidification was applied to niobium base alloys with emphasis on the Nb-Ge binary system in an effort to produce metastable phases with high superconducting transition temperatures in bulk specimens. In the past, only lower Ge alloys (Nb-13 a/o, Nb-18 a/o, and Nb-22 a/o) could be undercooled. Higher Ge alloys (e.g., Nb-25 a/o Ge and Nb-27 a/o Ge) can now be undercooled on a routine basis.

A technique is described for more reproducible fabrication of electromagnetic levitation coils. A split mandrel was developed upon which the coil is wound. After fabrication the mandrel can be disassembled to remove it from the coil. Previously, a full day was required to fabricate a levitation coil and the success rate for a functional coil was only 50 percent. About eight coils may be completed in one day using the technique developed and 95 percent of them are good levitation coils.

Containerless melting, reaction, and solidification experiments and processes which potentially can lead to new understanding of material science and production of new or improved materials in the weightless space environment are reviewed in terms of planning for spacelab. Most of the experiments and processes discussed are amenable to the employment of electromagnetic position control and electromagnetic induction or electron beam heating and melting. The spectrum of relevant properties of materials, which determine requirements for a space laboratory electromagnetic containerless processing facility are reviewed. Appropriate distributions and associated coil structures are analyzed and compared on the basis of efficiency, for providing the functions of position sensing, control, and induction heating. Several coil systems are found capable of providing these functions. Exchangeable modular coils in appropriate sizes are recommended to achieve the maximum power efficiencies, for a wide range of specimen sizes and resistivities, in order to conserve total facility power.

Results of experiment 81F01, which was conducted in the Material Experiment Assembly MEA/A-2 on the D-1 Spacelab Mission (STS-61A), are presented. The general plan of the experiment was to heat, melt, and quench six spherical samples of different glass forming compositions while they were levitated in a single axis acoustic levitator furnace (SAAL). In addition, two non-melting sintered alumina samples were used to check the operational characteristics of the SAAL under reduced gravity conditions. Three of the eight samples were levitated between 1250 and 1500 C before the lack of coolant created an over-temperature condition that caused the SAAL to shut down prematurely. Two of the three samples processed were calcia-gallia-silica and soda-lime-silica glass forming compositions. Evidence of a two to three times increase in the tendency for glass formation was obtained for the calcia-gallia-silica. The final glass appeared reasonably homogeneous even though it was made from hot pressed powders containing deliberate heterogeneities. A photographic record was obtained of the microgravity sample processing sequences.

Experiments were conducted on bubble migration in rotating liquid bodies contained in a sphere. Experiments were initiated on the migration of a drop in a slightly less dense continuous phase contained in a rotating sphere. A refined apparatus for the study of thermocapillar flow in a glass melt was built, and data were acquired on surface velocities in the melt. Similar data also were obtained from an ambient temperature fluid model. The data were analyzed and correlated with the aid of theory. Data were obtained on flow velocities in a pendant drop heated from above. The motion in this system was driven principally by thermocapillarity. An apparatus was designed for the study of volatilization from a glass melt.

The absence of gravity allows containerless processing of materials which could not otherwise be processed. High melting point, hard materials such as borides, nitrides, and refractory metals are usually brittle in their crystalline form. The absence of dislocations in amorphous materials frequently endows them with flexibility and toughness. Systematic studies of the properties of many amorphous materials have not been carried out. The requirements for their production is that they can be processed in a controlled way without container interaction. Containerless processing in microgravity could permit the control necessary to produce amorphous forms of hard materials.

The electromagnetic containerless processing facility TEMPUS was recently assigned for a flight on the IML-2 mission. In comparison to the TEMPUS facility already flown on a sounding rocket, several improvements had to be implemented. These are in particular related to: safety; resource management; and the possibility to process different samples with different requirements in one mission. The basic design of this facility as well as the expected processing capabilities are presented. Two operational aspects turned out to strongly influence the facility design: control of the sample motion (first experimental results indicate that crew or ground interaction will be necessary to minimize residual sample motions during processing); and exchange of RF-coils (during processing in vacuum, evaporated sample materials will condense at the cold surface and may force a coil exchange, when a critical thickness is exceeded).

Extensive experience in utilizing long drop tubes for studying effects of microgravity on the solidification of alloys was obtained. While some modifications are necessary to improve versatility, the facility proved to be most useful. Both an electron beam furnace and an electromagnetic levitation furnace can be used. The electron beam furnace is used with vacuum environments (0.00001 torr), whereas the levitation furnace is presently used only in inert gas environments (above 100 torr). Experiments are best applied to refractory alloys because of the sensitivity of the detectors now being used to observe solidification. Processing of lower melting point metals and alloys simply cannot be recorded. On the other hand, expected improvements in detector sensitivity will allow experimentation with relatively low melting alloys. In such cases, solidification will occur in flight only if higher inert gas pressure is used (100 to 760 torr) to increase heat loss by convection. Under these conditions microgravity conditions no longer apply. However, as shown by results to date, it is not microgravity as such that is important in drop tube solidification. Instead it is the containerless nature of the process that is significant, leading to large degrees of undercooling before solidification and therefore to unique alloys.

Under normal one-g conditions immiscible alloys segregate extensively during solidification due to sedimentation of the more dense of the immiscible liquid phases. Immiscible (hypermonotectic) gold-rhodium alloys were processed in the 100 meter drop tube under low gravity, containerless conditions to determine the feasibility of producing dispersed structures. Three alloy compositions were utilized. Alloys containing 10 percent by volume of the gold-rich hypermonotectic phase exhibited a tendency for the gold-rich liquid to wet the outer surface of the samples. This wetting tendency led to extensive segregation in several cases. Alloys containing 80 and 90 percent by volume of the gold-rich phase possessed completely different microstructures from the 10 percent samples when processed under low-g, containerless conditions. Several samples exhibited microstructures consisting of well dispersed 2 to 3 microns diameter rhodium-rich spheres in a gold-rich matrix.

A theoretical model of thermocapillary bubble motion inside a drop, located in a space laboratory, due to an arbitrary axisymmetric temperature distribution on the drop surface was constructed. Typical results for the stream function and temperature fields as well as the migration velocity of the bubble were obtained in the quasistatic limit. The motion of bubbles in a rotating body of liquid was studied experimentally, and an approximate theoretical model was developed. Comparison of the experimental observations of the bubble trajectories and centering times with theoretical predictions lends qualified support to the theory.

TEMPUS, an electromagnetic levitation facility that allows containerless processing of metallic samples in microgravity, first flew on the IML-2 Spacelab mission. The principle of electromagnetic levitation is used commonly in ground-based experiments to melt and then cool metallic melts below their freezing points without solidification occurring. The TEMPUS operation is controlled by its own microprocessor system; although commands may be sent remotely from the ground and real time adjustments may be made by the crew. Two video cameras, a two-color pyrometer for measuring sample temperatures, and a fast infrared detector for monitoring solidification spikes, will be mounted to the process chamber to facilitate observation and analysis. In addition, a dedicated high-resolution video camera can be attached to the TEMPUS to measure the sample volume precisely.

Undercooling a melt often facilitates a metastable phase to nucleate preferentially. Although the classical nucleation theory shows that the most critical factor for forming a metastable phase is the interface free energy, the crystallographic stability is also indispensable for the phase to be frozen at ambient temperature. In compound materials such as oxides, authors have suggested that the decisive factors for forming a critical nucleus are not only the free energy difference but also the difference of the entropy of fusion between stable and metastable phases. In the present study, using REFeO3 (RE: rare-earth element) as a model material, we investigate the formation of a metastable phase from undercooled melts with respect to the competitive nucleation and crystallographical stabilities of both phases.

The electron bombardment furnace consists of two confinement grid sections which may be moved and separated from each other. Inside the bombardment furnace, a tungsten element is enclosed. The material specimen is located within the tungsten element and grounded by means of grounded support wires connected to the respective sections of the furnace. The material specimen is supported on the ground wires and heated by electron bombardment until melt occurs. The furnace sections are separated in opposite directions causing the ground wires to pull from the surfaces of the specimen, leaving the specimen freely suspended in the process chamber without the action of external forces. The specimen remains in its melt condition in the processing chamber where it can be undercooled without external forces acting on the specimen, which would cause dynamic nucleation.

The near weightlessness of a material in the reduced gravity environment of space offers the opportunity of melting and cooling glass forming compositions without a container. This reduces the heterogeneous nucleation/crystallization which usually occurs at the walls of the container, thereby, extending the range of glass forming compositions. Based primarily on this idea, containerless glass forming experiments, which used a single axis acoustic levitator/furnace (SAAL), were conducted on SPAR rocket flights, 6 and 8, and on Space Shuttle mission, STS-7 and STS-61A. The experiments on the Space Shuttle were designed to include other studies related to melt homogenization and mixing, development of techniques for preparing uncontaminated preflight samples, and simple shaping experiments.

Reasonable acoustic levitation for undercooled melts in space was obtained, but some residual instabilities in times of high thermal transients need to be eliminated. Electrostatic levitation was developed with the acoustic levitator with similar applications in mind. The system tested used a tetrahedral electrode configuration with unchanged samples. ESA's involvement in electromagnetic levitation is concentrated on accommodation studies for the European Containerless Processing Lab for the Space Station Freedom. The gas film technique is based on the processing of samples confined by porous walls. Air flow through the walls create air cushions which inhibit wall contact. This technique is particularly promising for glasses.
